124 Pallet Handling Safety

Emerging Technologies

Modern pallet-handling systems increasingly combine automation, artificial intelligence, sensors, and real-time data.

The most effective systems use several technologies together to prevent collisions, unstable loads, equipment damage, and ergonomic injuries.

Examples of new technologies in pallet handling include:

  • Autonomous equipment: AGVs, AMRs, and driverless forklifts use cameras, LiDAR, and radar to detect obstacles, adjust their routes, and stop automatically.
  • Pedestrian-detection systems: AI cameras and proximity sensors warn operators and pedestrians. Some systems automatically slow or stop equipment.
A pallet positioner is an example of new technology to reduce ergonomic injuries.
  • Ergonomic equipment: Pallet positioners, turntables, vacuum lifters, and powered conveyors keep materials within a safer lifting range.
  • Geofencing: Virtual zones automatically limit speed, fork height, or equipment access in congested and restricted areas.
  • Stability controls: Sensors monitor load weight, lift height, mast tilt, steering angle, and speed to reduce tip-overs and dropped loads.
  • Machine-vision inspections: Cameras detect damaged pallets, leaning loads, product overhang, and failed wrapping before storage or shipment.
  • Robotic palletizing: Robots reduce repetitive lifting, bending, and twisting. Guarding and interlocks protect employees from robotic movement.
  • Connected dock systems: Trailer restraints, dock levelers, doors, lights, and sensors work together to prevent premature trailer departure.
  • Telematics: Connected equipment records impacts, speeding, maintenance problems, and unsafe operating patterns.

These technologies supplement—not replace—employee training, inspections, traffic controls, machine guarding, and safe work procedures.
